Pure electric vehicles require bulky, heavy and expensive battery packs to achieve an acceptable range. Extended-range electric vehicles (E-REVs_ partly overcome this with an onboard generator (range extender), enabling a battery size reduction.Our Approach
MAHLE Powertrain has developed a range extender engine applicable to a wide range of vehicle applications. Fleet vehicle drive data was analysed, using a drive style analysis toolset developed by MAHLE Powertrain, to identify the typical daily usage pattern of the target vehicle type, thus enabling range extender requirements to be determined. A detailed design study led to the selection of the engine layout.
Key attributes for the range extender engine were identified:
- Low cost
- Small package volume
- Good Noise, Vibration and Harshness (NVH) attributes
- Reasonable fuel efficiency

Project Examples
The MAHLE range extender engine is currently undergoing development testing and is planned to be installed in a demonstrator vehicle in 2011.
